Thanks all for the help & suggestions everyone! I am a little pissed off that it took so long to drop on the actual fault here. I even gave the car back to the customer resigned to the fact that I wasn't going to find anything conclusive. However something kept niggling in my mind (as I suspect it did you guys) & I rang her up & asked for another look. I wanted to concentrate harder on the valve timing concern & armed AGAIN with the DTI gauge (dial test indicator) I checked "actual" top dead centre against the mark on the crank pulley & it was not as clear as expected. The arrow pointer instead of pointing directly down (6 o'clock) it was approximately 28 minutes past. With the crank in this position, the cam sprockets were both misaligned very slightly. I decided to set the cams right, with the crank in this position & instantly I could tell it was better. I reassembled it & had a ride home. Next morning it starts great & drives well from cold. Only the MIL comes on, on the way to work with a P0400 EGR low flow (bollox) Now I have to remove my blanking gasket fitted earlier in the job. So now with a new belt kit fitted its all good. Conclusion is that the head has been skimmed to the limits & maybe further & the reduced height of the cam sprockets has lead to a deviation from the ideal position. Anyway I seem to have made a huge mountain out of a simple mole hill here, so sorry to waste your time. Thanks for the help fellas.
